Luxury Automakers Accelerate Adoption of Aluminum Wiring Harnesses to Lighten EVs

Recently, luxury automakers such as BMW and Ferrari have accelerated the adoption of aluminum wiring harnesses in their new energy vehicles (NEVs), driven primarily by persistently high copper prices and the heightened demand for vehicle lightweighting in NEVs. Automotive wiring harnesses—critical components that connect a vehicle’s electronic and electrical systems—have traditionally relied on copper due to its excellent conductivity and reliability. However, mounting cost pressures and the need for weight reduction are prompting the industry to explore alternative materials. Ferrari has already implemented aluminum high-voltage wiring harnesses in certain models and plans to extend their use to its upcoming all-electric vehicles. BMW, meanwhile, began experimenting with aluminum conductors as early as 2011 and has since widely deployed them across its electric drive platforms. According to data from Lear Corporation, a global automotive supplier, aluminum wiring harnesses can reduce weight by 21% to 45% compared to copper counterparts. Although aluminum has lower conductivity, its overall cost advantage makes it attractive, still delivering approximately 30% weight savings. Currently, copper wiring harnesses remain the dominant and mature solution, while aluminum alternatives are still in pilot phases and gradual implementation. Analysts at Sinopec Consulting forecast that by 2030, roughly 25% to 30% of existing copper-based automotive components could potentially be replaced with aluminum equivalents.
